AAC Blocks Production Process

1 Raw Material Preparation

The production of AAC blocks begins with the careful selection and preparation of raw materials. The primary materials used include:

  • Cement: Acts as a binding agent.
  • Lime: Provides the necessary calcium oxide.
  • Fly Ash: A waste by-product from coal combustion, contributing to sustainability.
  • Gypsum: Enhances the setting properties of the mix
  • Aluminum Powder: Used as a foaming agent
  • Water: Essential for mixing and hydration.

2 Mixing and Slurry Preparation

The raw materials are precisely weighed and fed into a mixing unit where they are blended to form a homogenous slurry. The key steps involved in this stage are:

  • Batching: Ensuring the correct proportions of each ingredient.
  • Mixing: Combining the ingredients to form a uniform mixture.
  • Addition of Aluminum Powder: The aluminum powder reacts with the alkaline substances in the slurry, releasing hydrogen gas and creating tiny air bubbles.

3 Molding

The mixed slurry is poured into large molds. These molds are designed to allow for the expansion of the mixture as it reacts and begins to form a semi-solid mass. The steps include:

  • Pouring: The slurry is poured into molds of specific dimensions.
  • Rising: The chemical reaction caused by the aluminum powder generates gas, making the mixture rise and expand to fill the mold.

4 Pre-Curing

The filled molds are left to set and pre-cure for a few hours. During this time, the mixture achieves a "green" strength sufficient for cutting. The steps in this phase are:

  • Resting: The molds are kept in a controlled environment to allow the blocks to harden partially.
  • Green Strength Development: The blocks gain sufficient strength to be handled and cut without breaking.

5 Cutting

Once the pre-curing phase is complete, the semi-solid blocks are removed from the molds and cut into the desired dimensions. This is achieved using high-precision cutting machines. The steps involved are:

  • Demolding: The green blocks are carefully removed from the molds.
  • Cutting: The blocks are cut into standard sizes or customized dimensions using automated wire-cutting machines.

6 Autoclaving

The cut blocks are then transferred to autoclaves – large pressure vessels where they undergo high-pressure steam curing. This stage is crucial for achieving the final strength and stability of the AAC blocks. The autoclaving process involves:

  • Loading: The cut blocks are placed on trolleys and moved into the autoclaves.
  • Steam Curing: The blocks are exposed to high-pressure steam at temperatures of around 180-200°C and pressures of up to 12 bars. This process typically lasts for 10-12 hours.
  • Chemical Reaction: The high-temperature and pressure conditions facilitate the formation of tobermorite crystals, which impart strength and stability to the AAC blocks.

7 Quality Control

Quality is of utmost importance at Brickshell. The finished AAC blocks undergo rigorous quality control tests to ensure they meet all required standards and specifications. The steps include:

  • Physical Inspection: Checking for surface defects, dimensions, and overall appearance.
  • Strength Testing: Conducting compressive strength tests to ensure the blocks meet the required strength parameters
  • Thermal and Acoustic Testing: Evaluating the thermal insulation and sound absorption properties.

8 Packaging and Dispatch

The final stage involves packaging the AAC blocks and preparing them for dispatch to customers. The steps include:

  • Palletizing: The blocks are stacked on pallets for easy handling and transportation.
  • Wrapping: The pallets are wrapped in protective film to prevent damage during transit.
  • Loading: The packaged blocks are loaded onto trucks for delivery to construction sites or distributors.
